I can't see how the RPi is held in place in that case.

I like it, it looks like is should be easily manufactured in decent volume, but it appears that the Pi is loose inside. Not a problem when vesa mounted, but if it's going in a bag...

Many TV's don't have such an option.

Personally I'd suggest that people go conservative, and then count the "extra pixels they can use.

Or we could produce a graphic which has overscan counts on each side...

You could also talk to you local linux users group.

Just google your town and "lug" and you'll probably find a slightly odd bunch of people who will be only too willing to help.

What size was the initial zip file.

There should be a .img file when unpacked - that is the image.  The sha1 is to allow you to verify that it has unpacked correctly.

Barely - assuming of course that it has a MicroUSB output.

700mA can be drawn by the board itself, leaving nothing for any peripherals.

5.2V is just about within USB tolerances.
