The Default.txt is used as part of the import that generates the .ovpn file, so if you've changed something there then that may explain why the new keys now work? Also ensure you have a decent cable between the PSU and the Pi - if you have a thin one with small wire cross-section then you can lose a lot of your voltage before you reach the Pi in resistance.

Try swapping the cable out to the thickest one you can find and see if it helps.
